Controlled Atmosphere (CA) Stores

In short: an industrial or commercial CA store is a gas-tight cold store whose atmosphere is actively managed at plant scale — oxygen pulled down and held, CO₂ scrubbed, ethylene catalytically destroyed, all under closed-loop control across many rooms at once. Izhar Foster designs, manufactures and installs the envelope, the refrigeration and the atmosphere plant as a single scope.

The difference from a single CA room is the plant deck: a central analysis group polls every cell in sequence, one nitrogen generator and one CO₂ adsorber serve the whole store, and the refrigeration is ammonia-glycol rather than packaged units. Our largest reference is a 3,000-ton, 20-room CA store on ammonia-glycol.

Industrial & Commercial CA Stores

Controlled Atmosphere storage slows respiration and metabolism in fresh produce by regulating oxygen, carbon dioxide, nitrogen, humidity and temperature together. At commercial scale the engineering problem is no longer the recipe for one room — it is holding twenty rooms on twenty different recipes, proving each cell is gas-tight, and doing it with a plant that a technician in Multan can actually service. The equipment below is Fruit Control Italiana, integrated by our own engineers.

GAC 5000 computerised analysis group

The GAC 5000 consists of CO₂ and O₂ analysis groups with management software running on PLC logic and a supervising PC. It connects over the network to the CA machines and to the sensors inside each storage cell, giving surveillance, data storage and print-off of every storage parameter — CO₂, O₂, ethylene, temperature, humidity and pressure — as well as control of the appliances themselves. Every measured value is stored and can be plotted and printed as a graph.

Because hardware and software are designed by one manufacturer, the system can be shaped to the operator rather than the other way round. Connected to an internet line it allows long-distance support, remote management of the entire installation, and remote modification of set parameters — which is how a store in Punjab gets specialist attention without a specialist on site. One station can manage additional warehouses. Dedicated software runs cell tightness tests and memorises the results, and the apparatus can be coupled to a gas chromatograph where ethylene concentrations must be measured precisely.

Swingtherm-BS — catalytic ethylene removal

The Swingtherm-BS is a catalytic converter that removes ethylene and volatile odorous products of decomposition from both normal and controlled-atmosphere cells. Maintained economically, it holds:

  • Refrigerated and C.A. cells, apples — < 1 to 5 ppm
  • Citrus, pear and vegetable cells — 0.05 to 0.1 ppm
  • Kiwi cells — < 0.02 ppm

The result is prevention of undesired ripening and of the physio-pathologic effects of ethylene, a very low level of spore and bacteria owing to thermal shock inside the reactor, and no disturbance to the thermal balance of the cell — the work cycle is designed to limit heating of the processed air.

Intelligem IG — CO₂ adsorption for DCA

The Intelligem IG adsorbers handle CO₂ adsorption in DCA (Dynamic Controlled Atmosphere) stores — the Fruit Control patented "Swinglos" protocol. Two tanks filled with active carbon give continuous adsorption on the room, engineered for storage at low CO₂ concentrations. A patented regeneration and adsorption cycle saves energy, and the units carry the best performance-to-installed-power ratio available — which is a running-cost argument before it is an environmental one. Critically, no nitrogen generator is required to maintain dynamic atmospheres at low levels, and undesired oxygen emission is reduced to a minimum.

Nitrogen production — Fighter, Bravo and Swan

The Fighter, Bravo and Swan generators produce nitrogen at 95% to 99% purity by molecular-dimension separation of atmospheric air compressed by a screw compressor. They are used for rapid pull-down in controlled-atmosphere cells — avoiding the contemporary formation of CO₂ — and for re-establishing storage conditions, including ULO, in cells that have been opened for partial sale of stored goods.

The nitrogen is "ecological" — free from combustion residuals such as CO₂, CO, NOx, SO₂ and C₂H₄ — which is why these units are specified where product contact matters. They are available as fixed or mobile units, including aboard ships and containers or for pull-down across several plants. They can also produce oxygen-enriched air up to 40% for ripening cells. The Fruit Control membrane generators operate on a totally clean principle — the only waste product is a mixture of air and oxygen — and reach significantly higher flow rates.

Our largest controlled-atmosphere project is a 3,000-ton CA store on an ammonia-glycol refrigeration design: twenty CA rooms in two banks off a central corridor, with a sorting area, receiving area, blast chillers, a dedicated control room and plant room, and civil provision for a further expansion phase. 01How much shelf-life gain can I expect from CA storage?
Crop-specific. Apples typically gain 4–8 months versus conventional cold storage — from 3–4 months in a chiller to 10–12 months in CA. Kinnow gains 3–4 months. Dates gain several months. Stone fruit 2–3×. The gain depends on the crop, variety, harvest maturity, and how precisely the CA recipe is followed.
02What gas levels do you target in a CA store?
Crop-dependent. Standard apple CA runs 2–3% O₂ and 1–5% CO₂ at 0 to +2°C. ULO (Ultra-Low Oxygen) for long-storage apple varieties runs 0.8–1.2% O₂. Kinnow typically runs 5–10% CO₂. Dates run different O₂/CO₂ profiles entirely. We tune the atmosphere recipe to your specific crop and variety — not a generic template.
03Can I retrofit a conventional cold store to CA?
Sometimes — but the room must be effectively gas-tight (most conventional cold stores are not), the door must be hermetically sealed, all cable penetrations sealed, and the CA equipment installed. Often it's more cost-effective to build a purpose-designed CA room with gas-tight PIR panel construction and sealed door from the start, rather than retrofit a standard cold room that was never designed for gas containment.
04How is the CA atmosphere maintained?
Continuous closed-loop monitoring with O₂ and CO₂ sensors (Fruit Control GAC 5000 analyser), automatic nitrogen injection from a PSA nitrogen generator to drive O₂ down, CO₂ scrubbing with Swingtherm-BS activated-carbon scrubbers to hold CO₂ in range, and ethylene scrubbing where required. The Intelligem IG control platform manages all gas streams automatically.
05What is the cost of a CA store in Pakistan?
CA stores cost more than conventional cold stores — the gas-tight construction, hermetic door, and CA equipment (analyser, nitrogen generator, scrubbers) add PKR 8–15 million to a typical project. Indicative total for a 500-tonne apple CA store: PKR 35–55 million. The payback is in shelf-life extension and price premium for export-grade fruit held to seasonal peak. 06Which crops benefit most from CA storage in Pakistan?
Apples from KPK and AJK benefit most — extending storage from 3–4 months chiller to 10–12 months CA, bridging Pakistan's apple season across the full calendar year. Kinnow from Punjab gains 3–4 months, enabling off-season export. Dates from Khairpur and Turbat gain shelf-life for Gulf export. Mango gains 2–4 weeks with modified atmosphere — less dramatic than apple but valuable for export timing.
07Do you build DCA (Dynamic Controlled Atmosphere) stores?
Yes. DCA stores push O₂ down further than standard CA — to 0.4–0.7% O₂ in some apple protocols — using real-time stress indicators (chlorophyll fluorescence or respiratory quotient) to detect the anaerobic threshold and adjust O₂ automatically. Fruit Control's DCA-CF and Swinglos technologies are available on our CA store builds. DCA extends apple storage 2–4 weeks beyond standard ULO.
